
Why Your Infrared Heater Actually Fails (And How We Fixed It)
If you’ve ever had a bathroom heater quit on you, you probably blamed the heating element. But here’s a little secret: the element is usually fine. The real culprit is the lead-wire connection. Think about it. You’ve got intense heat on one end and a room full of steam on the other. It’s a brutal environment. If the seal around those wires isn’t perfect, moisture creeps in. Then the heater goes through a cycle of heating up and cooling down, the insulation breaks, and—pop—you’ve got a short circuit.
The problem with “cheap” seals
I’ve seen plenty of heaters that use basic PVC or low-grade silicone sleeves. They look fine on the shelf, but they can’t take a beating. After a few hundred uses, those materials just harden and crack. Once that happens, your copper leads are basically sitting in a steam bath. They oxidize, they arc, and the whole thing dies. To stop that from happening, we do things a bit differently. We use a multi-stage potting process. Basically, we encase the lead wire in a high-temp, moisture-proof resin. It creates a solid wall that keeps water vapor far away from the electrical junctions. But the real magic isn’t just the resin—it’s how that resin actually bonds to the quartz tube.
Getting the “feel” right
A lot of off-the-shelf heaters just use a bit of shrink-wrap or a glob of hot glue. Honestly? That’s not going to hold. We use a precision-molded seal because glass and metal don’t expand at the same rate when they get hot. If the seal is too stiff, the glass cracks. If it’s too soft, it leaks. It’s a balancing act. We picked a potting compound that stays tight whether it’s 20°C or 300°C. This stops the “breathing” effect, where a cooling heater accidentally sucks moist air right into the guts of the machine.
A quick tip for installation
Because we’re using a proper potting boot, the lead-wire assembly is a little bulkier than the cheap stuff. Just make sure your housing has enough room for it. If you jam the seal too tight during install, you might accidentally break that waterproof barrier we worked so hard to build. Give the wires some slack. Let them breathe. It’ll keep the mechanical stress off the seal and keep your heater running a lot longer.
